KLR 650 Motor Diagnosis and Advice

Alright so here goes. Time to confess my sins. While I was in the left side of the KLR motor checking out the rotor and doohickey (and found I was missing a flywheel key) I also removed the cam tensioner to make sure it was functioning properly. Unfortunately for me (and in my haste to put the bike back together and ride), I didn’t check tdc on the bike or retime it properly.

Anyway after the piston and valves got to second base with one another with a press of the starter button, I pulled it all apart and found all 4 valves were pretty damn bent. Valve guides look good, top half of the valve stems on all 4 valves slide smooth. Piston has a slight galling in the spot where the intake valves interfere. My question is, what else should I be checking while Im in here? I think a little persuading on the piston with a hammer and screwdriver to get the burrs off, new valves, new valve shims one step up in size, lap the seats and call it good?

The only thing I’d worry about with the burrs on the piston is hot spots. I did something similar to a car engine (over revved it) and noticed on a tear down the one piston had deformed from a hot spot. Engine ran fine, just that the piston was starting to go, even with a mild sanding to deburr the piston.

Also I should have valve lapping compound I can loan you.

I have the lapping compound and the tool so no worries there. Ill just sandpaper/chisel the burrs off. I don’t think the valve interferes too much at TDC there… hopefully :joy:
